Dougray Scott was cast as Wolverine in X-Men, but filming for Mission: Impossible II, where he was the bad guy, overran so he had to drop out. The then relatively unknown Hugh Jackman was cast instead.

Bryan suspected something was hinky, and so he sent the costume designer down to Australia, ostensibly to get wardrobe shots, but really it was to find out what was going on. What we found out was Dougray had been in a motorcycle accident filming the climax of MI2. He was pretty messed up. It was a real shame he couldn't do it."
At a guess that's also why Wolverine in X-Men is much leaner than the later films, because Hugh Jackman had minimal notice, so was just in "average" movie star shape rather than totally ripped.
